Get it wrong once = reprint the whole run = double the cost

There's a saying in the packaging trade: "a bad die-line adds time and adds cost." A mass-run mooncake box easily runs into five figures, and one miscalculated dimension, one design slip, or one clash between finishes can write off the entire batch. So we pooled years of firefighting experience from our print operators and structural engineers into four danger zones. Each one comes with its cause → fix → real-world loss, so you can head off most of the trouble before you even start designing.

1 | Wrong sizing — the lid won't clip on, the box jams the mooncake

⚠️ The scenario

At the mock-up stage the client only checks that the mooncake itself fits inside. Then mass production runs and the lid won't clip shut. Push a little harder and the box edge pops its glue seam.

❌ Why it happens

  1. Only the mooncake is tested — the blister insert thickness is ignored.
  2. The greyboard + wrap-paper thickness is forgotten (0.8–1.2 mm per side).

✅ The fix formula

Box inner dimension = actual mooncake (with inner packaging) + 1 mm ×2
Lid inner dimension = box outer dimension + 0.8 mm (rigid-box greyboard thickness)

  • Digital calipers: measure three mooncakes and take the largest reading.
  • Excel sizing calculator: enter the measured value and it adds the tolerance automatically.

💥 What it cost

Bakery A ordered 4,000 lid-and-base sets and not one lid would clip on → the whole batch reprinted, shipment delayed 5 days, HK$26,800 lost (reprint + rush air freight).

2 | Incomplete die-line markup — wrong folds, glue tabs stuck on backwards

⚠️ The scenario

The printer folds the box exactly as the unmarked file dictates, and the proof shows it: a crease line runs straight across the logo, the glue tab is mounted backwards, and the box body sits skewed.

❌ Why it happens

  • The artwork drew only the outer outline, with no marked dashed crease lines & glue-tab zones.
  • Crease lines and cut lines are the same colour, so they can't be told apart.

*Most printers will confirm the crease and glue-tab positions with you, but some design firms and middlemen skip this step.

✅ The fix

  1. Crease lines: 0.3 pt dashed; colour K50%.
  2. Glue tabs: 100% Cyan.
  3. Add fold-direction arrows at the four corners of the layout so the operator can read it at a glance.

Illustrator → View > Overprint Preview, and confirm the dashed lines and spot colours are separated onto the right layers.

💥 What it cost

Gift company B ran 2,500 drawer boxes; the glue tabs were mounted on the wrong side so the drawer wouldn't slide → all scrapped and remade, HK$14,000 lost on the round trip.

3 | Board weight too low — the rigid box caves in, the brand cheapens

⚠️ The scenario

The boxes reach the store with dented corners and pressure marks on the lid; the stock is so soft it has no premium feel in the customer's hand.

❌ Why it happens

  • To cut cost, a large rigid box was made in 250 gsm gloss art paper.
  • The printer ignored logistics — cartons stacked and crushed under weight, with no protection.
  • The boxes weren't shipped flat-packed.

✅ The fix

  1. Rigid box: ≥1,000 gsm greyboard (>2 mm thick).
  2. Folding box: ≥400 g white card, or double-coated art paper + E-flute lamination, and it must ship flat-packed.
  3. Test: stack 5 cartons — no dents after 24 h.
  4. Outer carton: order a quality, correctly-sized outer carton so the printed pieces don't jostle too much in transit.

  • Physical proof: make a sample to check the board thickness and confirm the stock is the right weight.

💥 What it cost

A cross-border e-commerce seller's 3,000 folding boxes absorbed moisture and softened during sea freight; 30% arrived with dented corners → full refund.

4 | Finishes that fight each other — cracked surfaces, peeling foil

⚠️ The scenario

Large-area UV over matte lamination cracks and lifts after three months; foil stamping on flock paper overheats and the foil comes away mottled and flaking.

❌ Why it happens

  • Matte film has low surface tension, so UV doesn't adhere well.
  • The face paper and the foil aren't compatible, so the foil doesn't hold.

✅ The fix

  1. Matte lam + UV → switch matte-lamination brand, or switch to gloss lamination.
  2. Use a paper with a stiffer surface for the foil-stamping area.
  3. Keep large UV areas under 40% of the sheet to avoid uneven tension across the run.

  • Cross-hatch test: a quick pull test with 3M tape — foil loss should be <1%.
